About this session
Manufacturing work changes by product, shift, changeovers, access, and the teams sharing a production area. A low-demand station task can become strenuous when materials arrive late, aisles congest, tools vibrate, or overhead and forceful cycles extend beyond the plan.
Drawing on NIOSH ergonomics principles, this session examines cumulative exposure through force, repetition, duration, posture, vibration, contact pressure, variation, and recovery.
Participants map real tasks such as assembly, packing, machining, changeovers, and material transfers. They practice identifying early symptoms, making safe adjustments within plant rules, and escalating controls that require supervisors, plant management, or other contractors.
The emphasis stays on redesigning work—not expecting workers to stretch, toughen up, or maintain one “perfect” posture.
What your people take away
- Identify cumulative strain exposures across changing manufacturing tasks and conditions
- Map force, repetition, duration, vibration, variation, and recovery in one task
- Recognize early symptoms and functional changes that warrant prompt reporting
- Apply practical task variation without compromising plant safety or quality
- Prioritize tool, access, scheduling, and work-design controls with supervisors
- Coordinate strain controls across teams, departments, and contractor interfaces

What’s covered
Read Strain Before It Builds
Every length- Understand how exposure builds on the lineThe session begins by exploring how repetition, force, sustained positions, vibration, contact pressure and limited recovery can combine during manufacturing work.
- Compare different station and task demandsThe group looks across assembly, packing, machining, inspection, finishing and material-transfer work to understand how physical demands vary between tasks.
- Explore how production conditions change exposureAttention turns to line speed, product changes, changeovers, material presentation, congestion, equipment condition and staffing.
- Recognize early changes in comfort and functionAttendees explore fatigue, aching, stiffness, tingling, numbness, weaker grip and reduced dexterity as changes worth noticing and reporting.
Redesign the Work, Not Workers
90 minutes and longer- Examine the station as a wholeParticipants explore how work height, reach distance, material position, tool design, visibility and cycle requirements interact at a workstation.
- Explore tools, fixtures and material presentationThe group examines how jigs, supports, adjustable work surfaces, tool balancers, mechanical assistance and better material positioning can reduce unnecessary physical demand.
- Understand when task variation creates real recoveryAttendees explore why rotation only helps when the next activity places meaningfully different demands on the body.
- Identify controls beyond the individualThe session considers changes involving line design, staffing, cycle time, equipment maintenance, procurement and production planning.
Coordinate Controls Across Production
3 hours and longer- Understand how one process affects anotherThe session explores how upstream and downstream activities can change the physical demands experienced at a workstation.
- Look at material flow and accessParticipants consider how storage, replenishment, containers, component presentation and internal movement can add unnecessary lifting, carrying or reaching.
- Strengthen reporting and communicationThe group explores how workers can describe the task, exposure, symptoms and functional change in clear and useful terms.
- Build ownership into the responseThe session examines how a concern moves from observation to action, review and escalation.
Make Strain Prevention Part of Everyday Production
Full day only- Apply strain thinking to real workThe final module brings the earlier themes together by examining a production task or workstation in context.
- Respond when production conditions changeThe group considers what happens when product mix, line speed, staffing, equipment or work organization changes.
- Review whether controls are actually workingThe session looks at worker feedback, recurring discomfort, task observation, quality issues and repeated adjustments as possible indicators of whether a change has been effective.
- Create continuous improvement around physical demandThe session closes by connecting strain prevention with the wider improvement culture of manufacturing.
