About this session

Manufacturing handling includes more than lifting a box from the floor. Workers move components, containers, fixtures, tooling, and awkward assemblies across aisle conditions, stairs, mezzanines, restricted openings, and shared production routes.

Weight may be unknown, grip poor, and the destination unfinished.

This session uses the NIOSH lifting framework and the TILE approach—task, individual, load, and environment—without reducing safety to “bend your knees” or “keep your back straight.” Participants assess the whole operation, choose mechanical aids, plan staging and routes, and coordinate team lifts with one clear lead.

They also define stop-work boundaries for blocked access, unstable loads, unavailable equipment, or lost communication. Supervisors learn where procurement, delivery planning, housekeeping, pace, and contractor coordination must change the task itself.

What your people take away

  • Assess each handling operation across task, load, person, and environment
  • Plan stable routes, staging points, grips, and destinations before movement
  • Select suitable mechanical aids and verify their safe operating conditions
  • Coordinate team handling with clear commands, roles, and stop signals
  • Recognize when changing conditions require reassessment or stop-work action
  • Redesign deliveries, storage, access, pace, and interfaces to reduce handling

What each length covers

90 minutes

Covers 2 of 4 parts: Assess the Whole Handling Operation and Use Aids and Teams Deliberately.

Half day

Covers all 4 parts.

What’s covered

Assess the Whole Handling Operation

Every length
  • Understand the full demand of the loadThe session begins by examining how weight, dimensions, stability, grip, temperature and the shape of a component or container can influence handling difficulty.
  • Look at the route as part of the taskThe group examines aisles, thresholds, mezzanines, restricted openings, shared production routes and staging areas as part of the handling operation.
  • Explore frequency, pace and placementAttention turns to how repeated transfers, line speed, carrying distance and the precision required at set-down can change the overall task.
  • Recognize when conditions no longer match the planParticipants explore how plant movement, housekeeping, equipment availability and changes in production can alter a previously acceptable handling task.

Use Aids and Teams Deliberately

Every length
  • Explore mechanical assistance optionsThe session examines carts, dollies, pallet trucks, hoists, vacuum lifters, material lifts and other forms of mechanical assistance.
  • Understand when equipment creates different demandsThe group looks at how aids can reduce lifting while introducing pushing forces, trapping points, difficult loading or awkward positioning.
  • Examine the dynamics of team handlingAttention turns to shared lifts and transfers where size, instability or access make individual handling impractical.
  • Build confidence around pause and reassessmentAttendees examine what happens when communication is lost, a route becomes occupied, the load shifts or someone involved no longer feels the movement is controlled.

Design Handling Out of the Job

Half day only
  • Reduce unnecessary movement through better designThe session explores how smaller units, prefabrication, closer delivery points, lifting features and better workstation design can reduce the amount of manual handling required.
  • Improve storage, staging and material flowThe group looks at unloading, storage height, replenishment, line-side presentation and the order in which materials are used.
  • Understand department and contractor interfacesAttention turns to how production, logistics, maintenance, contractors and supervisors can influence the same handling problem.
  • Explore how production pressure affects handlingAttendees consider how compressed schedules, late deliveries, staffing shortages and unavailable equipment can encourage rushed or improvised movement.

Make Safer Handling Part of Production Flow

Half day only
  • Apply handling principles to real production movementThe final module brings together load, route, equipment, pace and destination by examining the movement of components or containers through a production environment.
  • Respond to changeovers and production variationThe group examines how different products, container sizes, staffing patterns or line configurations can alter handling requirements.
  • Learn from near misses and difficult transfersThe session looks at unstable loads, repeated repositioning, blocked routes and awkward transfers as useful information about weaknesses in the process.
  • Build continuous improvement around handlingThe session closes by connecting safer handling with wider manufacturing improvement.
